Have a 2007 400 Cat for my wife. Went to take the 3 screws for the spark arrestor and 2 snapped off,pretty well flush. 3rd doesnt look to well. Is it worth the hassle of trying to remove them for new ones or is this a losing battle??

Got a pic? There are a couple of ways. The easiest in my estimation would be to drill the suckes then run self tappers in. Use stainless and then run em back out and oput a coat of Anti seize on there. Are you adding a spark arrestor, or removing? DCNR states you must have one. Ive never been checked, but it could get ugly if you dont have one.

Im running one. The bolts snapped off flush. Am working at getting them out hopefully. Have one screw still holding till after weekend. NOT gonna miss riding this weekend.

You could always drill them out and then replace the screws with aluminium pop rivits.

There are certain times you would want those lip rivets removed.

I have the same machine and the same thing happened to me. What I ended up doing was drilling out the screws and tapping for the next size up. I coated the screws with a good amount of anti-size and put them in. I just drilled right through the old screws, they were hopelessly stuck and were not coming out. I think the next size up screw is an M6.
